Falconer develops cartonboard whisky pack with eight-panel structure, recessed centre, foil detailing

The pack is fully recyclable, and its one-piece design is delivered flat-packed, improving pallet use, reducing transport volume, and expediting assembly on the bottling line.

UK – Falconer Print & Packaging has produced a cartonboard pack for independent Scotch whisky bottler One Cask at a Time, featuring an eight-panel structure, recessed centre panel for variant labels, and metallic inks with hot-foil detailing.

The packaging was developed for the company’s standard carton format. 

Falconer was intended to offer the “shelf presence and tactile appeal” usually linked with rigid presentation boxes while keeping the commercial and environmental characteristics of cartonboard. 

The enlarged format is aimed at increasing visibility in premium retail settings. 

The pack is fully recyclable, and its one-piece design is delivered flat-packed, improving pallet use, reducing transport volume, and expediting assembly on the bottling line. 

The pack is made from FSC-certified virgin fibre cartonboard supplied by Holmen.

Rigid Box Performance from Cartonboard

Rigid presentation boxes are made from thick paperboard wrapped in decorative paper, with a sturdy, non-collapsible construction that conveys luxury. 

However, they are heavy, expensive to ship (they cannot be flat-packed), and often contain plastic or foam inserts. 

Cartonboard boxes are folded from a single sheet, can be shipped flat, and are fully recyclable. 

The challenge is making a cartonboard box that feels substantial and looks premium. Falconer’s design uses an eight-panel structure that creates a deeper, more rigid box than standard six-panel cartons. 

The recessed centre panel allows a label to be changed without retooling the entire carton, so One Cask at a Time can use the same basic box for different whisky releases, changing only the label.

Shelf Presence and Tactile Appeal

Metallic inks and hot-foil detailing reflect light, catching the shopper’s eye from a distance. Embossing (raised texture) and debossing (recessed texture) are tactile cues that signal quality. 

A consumer running a finger over an embossed logo perceives it as premium. Contrasting gloss finishes add visual depth. 

These finishes are applied inline during the printing and converting process, not as post-print additions that add handling steps. 

Falconer’s computer-aided design team handled the structural design while Bombcrater produced the graphics. 

The company manufactures decorative printed folding cartons for cosmetics, giftware, healthcare, luxury confectionery, and pet care.

Sustainability and Operational Benefits

Virgin fibre provides the strength needed for the structural design, while FSC certification assures responsible forestry. 

Flat-packed delivery reduces the number of trucks needed to ship boxes from Falconer to the bottler, lowering transport emissions. 

On the bottling line, the one-piece design erects faster than multi-piece rigid boxes, reducing labour cost and assembly time.
